Head Porting and I went too far!

My LT1 build is slowly coming around. Here is a quick recap, I grenaded the 'ol LT1 5.7 in October '09, I then picked up another used but clean LT1. This motor after tear-down had a spun bearing which I thought would turn out, but my machinist felt it would need a .030 cut. So I now have a new crank in it. The block was clean enough that I was able to stay with the stock bore and save some money by not having to get new pistons.
This brings us to my current dilemma, while "opening up the heads a little" I ground through the wall into the push rod tube area. I did some research and this is what I came up with for a fix..........

This pic shows the small .25" hole, I put a coat of JB Weld on it and sanded it back down flush.

I had read in another forum that a piece from a tape measure cut to size would follow the radius. This is a pick of the tape with the plastic yellow ground off the end while I was test fitting.

This is the fitted piece, a real good fit.

This is with a coating of JB on it. My thinking here is if it were to fail in any way it could not fit through the hole and hurt anything. I have built up the inside of the runner too a little and will refinish that also. The pics were taken while this was still wet.

Here is a pic of an intake runner

Bowl blend and a little unshrouding of the valves

I got a set of Stainless step headers last week, 1 3/4" to 1 7/8", I plan to use the valve covers too. These are temporarily on another LT1 motor I have. I still have yet to open up the intake for my 52mm TB.

I would appreciate any comments on this, Pro's or Con's. Does anyone think this will fail? I don't think heat will be a factor as JB is good up to 600* and not under pressure from a coolant passage.

Re: Head Porting and I went too far!

I went out for dinner and beers with a few of my mechanical engineering buddies last night. Although we were celebrating the graduation of 2 of our colleagues, since we're all gearheads the conversation naturally shifted to cars [who would have guessed? :].

I got into a deep discussion about intake and head port design with one of my buddies. Apparently building up ports with JB Weld is way common for reshaping or repairing intake and head ports. I just learned about it and now I've seen it here - way cool!

BTW, those headers are absolutely gorgeous - I bet they sound as gnarly as they look ;D

Buddy, good fix, that should work just fine.
Also those Stainless step headers look fantastic and go with the valve covers very well.
        Keep going ....

Just about every set of ported factory LT-1 heads that I have seen have epoxy on the runners like that.

You're a brave man! One thing I will not do on my own is head porting. No way I can even try to anticipate how reshaping the chambers will affect performance. It takes some real skill, and I'm more comfortable having somebody CNC them with tested designs. I know my limitations. Let us know how it turns out.

I know a lot of guys that have done that Buddy. Even a few that have used good ole JB to reshape the ports...you are a brave man, I'm not confident enough to try my own porting either.

                Somewhat hijack,

how resistant to gas and oil is JB Weld? I have a good bit inside of my timing cover and don't really want it coming apart.

I would tell you to sleeve the pushrod hole, but it doesn't look like that's an option.

I've used JB to patch cracks in intakes before and it was never an issue....

Buddy, I've got a set of LT1 heads that you can have if you want them.

Epoxy from back in the day was different from JB Weld. Not arguing, but what was the actual "epoxy" that was used?

Bud, you're not the first, you won't be the last to do this kind of thing. I'd consider myself lucky that it didn't go into the water jacket. That would be a much tougher fix.

Now do the rest of the ports just like that. Go until you break thru and then back off just a bit.

Looks like a good fix to me.
